When a commercial kitchen loses cooling, the clock starts running on more than comfort. Line cooks are working next to equipment that is already throwing heat, food safety margins tighten, and front-of-house feels it within the hour. By the time we got the call on this one, the space was sitting north of 80°F and the 5-ton rooftop unit serving it had lost its refrigerant charge entirely.

Here is what the repair actually involved, and why the sequence matters.

Step one: find the leak, don’t guess at it

A system that will not hold charge has a hole in it somewhere. That sounds obvious, but the shortcut version of this service call is extremely common: throw in a jug of refrigerant, collect the check, and let the customer call back in six weeks when it is warm again. That is not a repair. It is a payment plan on the same failure.

We pressurized the system and worked it methodically with bubble solution: coil, joints, lineset, service valves. Slow, unglamorous, and the only way to know what you are actually fixing.

What we found: a rub-through

The leak turned out to be a rub-through, and it had taken out two lines, not one. A TXV distribution tube had been resting against the compressor discharge line, and vibration had worn through both pieces of copper.

This is one of the more common failure modes we see on commercial rooftop equipment, and it is worth understanding if you own or manage a building:

  • It is a vibration failure, not a corrosion failure. Two lines in contact, a running compressor, and enough time. Copper wears copper.
  • It damages both sides. The friction does not pick a victim. When we find a rub, we expect to repair both lines involved, and that is exactly what this one required.
  • Routing is usually the root cause. Tubing that sits a half-inch closer than it should have on day one does not announce itself until it has been running for years.

Because that kind of wear takes years to develop, we went through the rest of the tubing bundle before closing the unit up and separated every line that was resting against a neighbor. Anything left in contact is just a future leak on a schedule you do not control.

Doing the repair so it holds

Brazing the leak closed is maybe a third of the job. The rest is what determines whether the system runs for another decade or dies again in a year:

New filter drier. A leak means the system has been open to atmosphere, so the drier gets replaced. It is the component that captures the moisture and contaminants that would otherwise turn into acid and eat the compressor windings from the inside.

Nitrogen pressure test. Before any refrigerant goes back in, the system gets pressurized with dry nitrogen and watched. If it does not hold, we have not found everything yet. This is the checkpoint that separates a real repair from an expensive guess.

Evacuation below 500 microns. This is the number to ask any contractor about. Pulling a vacuum is not about removing air. It is about boiling off moisture hiding inside the system. Above 500 microns, water is still liquid in there. Below it, you have actually gotten it out. A micron gauge tells you the truth; a compound gauge on the manifold does not. We did not recharge until the gauge held below 500.

A full performance checkout. Charged to spec is where the job starts, not where it ends. Superheat, subcooling, and operating pressures get verified against the unit’s data before we call it finished, because a system can hold a charge and still be running wrong.

Back online in under 10 hours

Total on-site repair time was about five hours. From the call to a cold kitchen was under ten.

That number is not a promise we can make on every job. Parts availability, equipment access, and the nature of the failure all move it. What we can promise is that when we hand a system back, it has been leak-tested, dried, evacuated properly, charged to spec, and verified under load, and you will know exactly what failed and why.

If you manage a commercial kitchen or facility

A few things worth putting on your radar:

  • If a unit has needed refrigerant added more than once, it has a leak. Full stop. Adding refrigerant is not maintenance.
  • Ask your service provider what vacuum level they pull to. The answer tells you a great deal.
  • Vibration-related failures are findable on inspection before they become emergencies. That is most of what a real maintenance program is buying you.
